
Engineers at the Massachusetts Institute of Technology have developed a fully recyclable yarn made from polyethylene. The material matches the strength and stretchiness of spandex-based yarns but can be melted down and reused without losing quality.
The research team described the process as “melt it, spin it, use it again.” The yarn enters a closed-loop cycle, a stark contrast to the current fate of most textiles.
Polyethylene is a common plastic used in packaging and shopping bags. The MIT team found a way to spin it into fibers that mimic the mechanical properties of elastic yarns.
Initial tests show the yarn can be stretched repeatedly without degrading. It also resists moisture and dries quickly, which makes it suitable for activewear and outdoor clothing.
The researchers avoided the use of chemical additives or coatings. This purity is key to the recycling process — the yarn can be melted and extruded again without separating different materials.
Textile waste is a growing environmental problem. Most clothing contains blends of cotton, polyester, and spandex, which are difficult to separate and recycle. As a result, millions of tonnes of garments end up in landfills every year.
The new polyethylene yarn could replace spandex in many applications. If a garment made with this yarn reaches the end of its life, it can be melted down and turned into new fiber. No material is lost.
“This is a fundamental shift in how we think about clothing,” said a lead researcher at MIT. “Instead of designing for disposal, we are designing for reuse.”
One advantage of the new yarn is that it works with standard textile manufacturing equipment. Factories do not need to invest in new machinery to switch to this material.
That lowers the barrier for adoption. Manufacturers can begin using the yarn immediately, without retooling production lines.
The MIT team is now working with industry partners to scale up production. They are also testing the yarn in commercial prototypes, including running shoes and compression garments.
If the technology proves viable at scale, it could provide a real alternative to the throwaway culture of fast fashion. The next step is moving from the lab to the factory floor.
